The heavier weight fiberglass cloth doesn't like to conform to the tighter radiuscorners/edges' of the mold. So with a healthy layer of lighter weight cloth, I mixed some fast resin with high density filler to make a thick paste. I used a cut down body filler spreader to fillet the corners. It doesn't look pretty, but it doesn't have to. Once I lay some glass over it and saturate it with resin, it'll smooth out.

It really doesn't look all that different, it just has more layers of fiberglass.

For the ultimate in mold strength and longevity, I would use carbon cloth instead of fiberglass, but my pockets aren't deep enough for that! Lets see, $30 a yard, 3-4 yards of material.....yeah, too much money to make a mold out of carbon. Now $4 a yard, thats more my beer budget

Wow, the resin cured a little faster than I had anticipated, so I was able to strip the mold this evening. After pulling the flange, all I could think was it looked like something out of Star Wars

Thanks for keeping him focused leon. I can't wait to see the finished parts. Right now I wish the tubing would show up so I can finish my exhaust. I think I'll work on the intake for the carb for now.
Keep at it Adam, looks like your making positive progress.

Yeah, I'm trying to stay away from the negative style progress Les  But Leon is correct, I have been going off on a few, ahhh, tangents since I started rebuilding my bike. It really did start out as simple engine rebuild, then my imagination got the better of me. Now look where I am! B)
