I have several restored bikes along with a 2006 Goldwing with a sidecar. My wife has a 2019 Suzuki DR 650 for on and off road.

Why are you splitting the cases?

Replacing the transmission. Noise and popping out of second.

Oh dear! Noise...is it just bearings? Popping out of second...may be just the forks?

I'm interested in what you find. I have a whine in one of my bikes and I think it's a transmission or clutch bearing.

I would think the whine would be from the primary drive gear/input. The clutch basket bearing could be shot. I felt no slop in the sprocket bearing or the clutch bearing when I was in there. I've had second gears pop out but this one's new to me.

Try putting a heat gun on that gasket and see if it softens up and releases.
What about a piece of steel across the ceiling and a good strap to hold the weight of the motor to help get it back in?
