Consider that the bike will always be an occasional weekend rider and it's unlikely I'll put even 1000 miles a year on it...

well you could always just slap new seals on it and get used to a little smoke when you start it up or back off throttle as the seals get banged up B)

the manual says to replace guides if they measure .004" in that test.
new is .0008" to .002" int, and .0012- .0024 exht.
now its your call. ;)
if u dont mind taking it apart again latter, u could run it for a while and make a judgment call on your findings. if u dont want to take it apart latter, then do them now. if u change the guides u will need a valve job. then u may as well send it to Larry for a complete job with porting. :)

thanks Mark. yeah I kinda figured if I do the guides it means I end up having to spend a bunch of money to do the whole head... I think I'll put that off for a while. I must remind myself that this was a perfectly good running engine with good compression when I took it apart. I think lapping and seals will do for now.

Nelson I hope you don't regret putting it off like I have.
Yeah mine is running without but wish I didn't cheap out when the motor was apart last time.
Just opening it up again after rebuild will cost some more in time and gaskets ect. ect.

Shame to hear Larry is gone from the site. I will miss his input.

yes that is a good point. I wish I had all the tools to do the head myself. I did valve jobs years ago (with other people's cutters and such) but I think those things are pretty darn pricey and it doesn't make sense to buy for the little use I would give them.

Let's see. I'd need stuff to replace and ream guides, then cut seats. Hmmm. I wonder how many hundreds that would cost... it would be great to have that stuff.

I decided to stop thinking about the head and take the rest of the engine apart. Got the cases split yesterday. All the engine side covers were a bear to get off. I had to heat them, bang them and tap a razor blade in the gasket area bit by bit to get the thing apart. Heck splitting the cases was easier than all the covers because Kawi gives us that nice built in splitter. I'm impressed with how beefy the clutch is. Heavy steel basket, tons of plates, very different from the dirt bikes I'm used to working on.

OK how do I get this rotor off? Clearly I should have thought of it before I took the engine out of the frame. The clymer manual says put a ball bearing in the hole and tighten a bolt on it. Well the hole on the end of the crank swallows up the bearing so....? Maybe I need a bigger ball bearing.

Is it safe to just put the bolt in and hit it with the air gun? I don't wanna mess up the end of the crank. Anybody know?

Maybe if I grind the end of the bolt really flat it would be less likely to cause damage.
