thanks for the tips guys, that was a dumbass move on my part hammering the end of the tube. I ended up welding the end up like a coil pot to try and help shrink it down. the sleeve came out with some pounding, after sllitting, but it galled some parts of the tube. I dressed it up and they mount great. Never done a sllitting operation on the mill before. VERY satisfying. Now that these are finished I can start doing some prototyping.

way to go man,good job.

little onesy twos guys like us garage tinkerer's don't get the luxury of building a prototype or two usually.
we need the first one to fit function and perform.so nice work saving and be able to use the pieces :evil: even after a little adversity

Very Nice! That's my style, clean up stuff and modify it!
How about a couple small's?
I knocked the ugly off a set of fork caps, I have the old style, I see yours are the 1/2" lug.
I red loctited the brass into the cap. And I have to use the flat head to tighten them down.
Make a couple aluminum slugs, just drill and tap for a small flat head into your fork plugs and make a nice cover. instead of using the black plugs. I covered up my front axle also with some caps, simple aluminum and flat heads.
Keep it going!

that looks really clean with all the counter-sunk fasteners. I hadn't thought about doing something for the fork caps but now that you mention it they seem like they would be worth sprucing up.

I didnt realize the photos were sideways....

the only bummer about doing the tach/headlight combo is there is no logical place to put this oil light. any suggestions?

I've seen a build where the idiot lights were LEDs installed in the handlebar between the clamps, although that might suit a whole row of them as opposed to the one light. Hope you find a solution, it looks good mounted like that!

thats not a bad idea. i will try a mock up of that.

I ground the tool for the buttress thread and went for it. I re-measured the threads and it was actually 10tpi. The threads didn't come out perfect but they very snugly grip the gauge so i'm calling it a success.






I have been doing some brainstorming on the solution for the oil light. I figured since the tach is integrated into headlight why not integrate the oil light into the inside of the left fork ear? it might look stupid once i mock it up, but i'm entertaining any possible idea right now.

I use a lot of aluminum angle when I fab brackets and such. You could use angle instead of the flat stock to attach the headlight to the ears you made, that would give you the surface you need.

I am building a billet headlight bucket and trim ring for the 8" Bosch headlight I will be using on my KZ projects. The big headlight makes the whole bike look smaller! The trick is enabling the trim ring to securely clamp the lamp to the bucket while looking clean. Those clamp screws on the Sportster headlight are distracting.
