I know what to do about the leak. I have the new grommet on order and I have a new gasket here. What I'm thinking about is what to do about having 3 gaskets behind the cover which wasn't expected.

PO prob thought it was a gasket issue.

Agree. The more I looked and measured clearance, with digital calipers, I think the PO thought it was a gasket problem.

As for adding RTV to the grommet that is a hit or miss technique. I've had it work, sometimes, and not help, most of the time. So far it's worked on my Harley for two years and on a Honda but previous attempts on a Suzuki and another Kawi didn't even act like it slowed the leak down!

I have a new grommet on order and I'm not at all intimidated by cutting and soldering stator wires. I've done that plenty of times on Honda bikes to correct the cheesy white plastic connector problem with charging. Just cut that connector out and soldered around it. No more charging issues.
Don't fix it until it's broken.

It's the woven material around the wires. I used crazy glue so it would wick into the materia then used RTV to fill the gap and seal around the inside.

Thanks Steve. I had read somewhere that you used superglue on the woven insulation. I wasn't sure about putting RTV inside the alternator cover so you answered that question for me.

Kind of a bummer this morning. While looking at the three gaskets the speedometer cable came in the mail. So I installed it and noticed that the front tire had some weather cracking and it was manufactured in 2009 so I have to get a new tire on there before I ride it again. Oh I'll run it around the block but certainly not taking it above about 30. A portion of my usual test ride path takes me on a 45 mph stretch about 1/2 mile and I'll probably run it down there but no farther. With a bike in good condition I can exceed 65 MPH on that stretch. LOL I have heard my son's wind one up tight in about 4 or 5 gears on that stretch.... I'd rather not know that...
