I love what you are doing and how it’s progressing!
I was re-reading your thread just the other day as I want to put a zr-7 front wheel on my Zephyr 550 front forks and I was looking to see if you posted measurements on width of the wheel.
I now know that the wheel will fit perfectly, but I’m worried about the brake disk spacing.
Could you do me a HUGE favor and measure the width from brake disk to disk on your zr-7 front wheel? If so I would be very grateful!

Having guys like Ed, Rusty and Dr Root following my project puts some pressure on me so maybe I shall keep my old phone even though the pictures come out blurry.

Scraping cylinder base gasket is a really boring way to kill time,



so I felt that I had to mock up the rear set mounting plates in MDF. I know its cheating but it gives a nice feeling for what you are doing and when you are as lousy at CAD as I am excellent to be able to print out the drawing 1:1 and put it on top of the mock up.





I even had some time to try out soda blasting engine parts this weekend and I can tell you that blasting outside in cold, humid Swedish fall and a compressor that runs flat out is not of much help.
Unfortunately no pictures from that activity as I was occupied clearing the nozzle 50% of the time.

In the end I found out that soda blasting is utterly, utterly useless so me and a friend from the Katana garage went and bought us Vapor blasting cabinet and a 11kw Atlas Copco compressor and set up a Vapor blasting business.



The first in the Stockholm area and we are up and running since February. www.balstavattenpolering.se
So my progress has been a little slow as we have spent weekends setting up and attending swap and classic bike/car meets.
But now the cylinder and head has been vapor blasted and even the pistons got a needed shower.



So finally the engine is ready to come together again.



Even my rear sets has been water cut







I don't have any hope that it will be a runner this summer, there is still a few things left to be fabricated and sorted out.

Slowly but surely like a Swedish soccer team.
Engine back together, vales set, airbox back on, trial fit of a second hand Delecvic exhaust.



List is getting shorter, but still some fabrication left.
• Spacers for the 4 pod Nissins up front.
• Spacers with d-shaped holes for the foot pegs.
• Cut up the exhaust and give it a more aggressive stance.
• Decide on the original oil cooler or if I should go for a NOS Lockhart oil cooler from the eighties (yes there is a bike shop I Sweden that still has some old NOS Lockhart stuff)

Then it’s just . . . .
• Carbs
• Reconnect the last cables.
• Oil, Gas, battery
• Start up :woohoo:

The project progress is at standstill over the summer, I had to use my time and carpenter skills to fight off a water leak and ant colony in my summer cabin :pinch: instead, but give it a few weeks and I will be back at it.

Guess you guys have given up on me, but she is alive. Last year I found out that the fork/wheel/brake setup that I had chosen didn’t really wanted to play together.

So it was back at the drawing board and in the end settled for a Zephyr 1100 fork utilizing the original steering steam, a ZR750 front wheel, ZRX400 brake disks and Tokico 4pots brake calipers from a GSX-R600. This off course meant that new headlight brackets had to be hammered out from a new sheet of aluminum and all the other tinkering that came with it.

But finally, last Saturday it was time for start up after trying to remember to tighten up all bolts and nuts.





She fired right up, the only snag was that I hadn’t tightened the petcock properly.

Sunday I was back in the workshop and retighten the cylinder head, fitting a horn and a reflex and It was time for the first test run. I headed out to the closest hotdog stand for lunch. On the way there she ran like a charm, so after stuffing myself with the culinary highlight a “Tunnbrödrulle” I thought what the heck, if she runs let see if she can take me the 50km from the workshop to my home and she did.



So today it was off to the MOT which is usually a bi yearly activity and she sailed through with flying colors and being +40 years old and with approved MOT under the belt she is now MOT exempted until 2099-12-31.



I still have some “pimping” to do, rebuild and repaint the vintage Öhlins, rebuild the front brake calipers, repaint clutch and generator cover, no biggies so its time to place the next victim on the bike lift.
