Will 05' ZX6R triple trees and forks work with a 1980 KZ1000 LTD if I put the stock stering stem and bearings in the ZX6R triples with a machined collar to "upsize" the smaller od of the stock steering stem to match the larger id of the ZX6R triples?

Yes sir.

I was just thinking this over and came up with another question. Isnt the lower triple clamp welded to the steering stem on the bottom? If it is wouldn't the triple tree have to be steel?

Yes it is but it doesn't have to be steel, just make it a nice press fit, the modern lowers have a c-clip holding it in. Take a look at my project thread to get a idea.

here is a bsa stem that was brazed into the lower triple.

i parted the stem away with a port-a-band saw.
then turned the old chunk of triple that was left into the step i needed to register in the counterbore i machined into the ktm triple.

later model kz's 81 or so and up,have aluminum lowers and the steel stems have a snap ring.

same deal cut a counterbore in the lower for it to register on.
