Hey guys I ran into a problem today trying to put the front sprocket cover back on. The cover was almost seating to the mating surface but was just a hair off so i pulled the cover back off and tried again only to have the cover fit even worse. their is about 3/8ths to a 1/2 inch of space between the mating surface now and it looks like the clutch pushrod was pulled out a little during all of this. I know the manual says you cant pull it out more than 40mm so i wasnt going to touch it at all, but here I am thinking it needs to be pushed in farther. Do I need to pull the oil pan and see if a shift fork fell?

40mm is about 1.5 inches so i doubt that is your problem. I'm pretty sure what you did was move the clutch cam a bit. Loosen the clutch cable all the way and the clutch free play jam nut and adjusting screw out a couple of turns. Put it back together and follow the clutch free play adjustment procedure.
Don't fix it until it's broken.
