replaced broken friction plates not steel plates still popping out and lurching. I am gonna get some estimates do you guys think that a trans rebuild is the only option?

with the back wheel off the ground roll the rear tire by hand and listen down by the countershaft sprocket area for some funny sounding clicks while you roll it.
if so the out put shaft bearing has broken and the bearing cage comes loose and lets the balls click together and lets the output shaft move around enough to jump in and out of gear.

I just replaced my tranny last year. The old one had 80,000 miles on it. Is this a big or small block bike?

Fix the clutch first and give it a try. You could be mistaking a severely slipping clutch for slipping in/out of gear. Both could feel similar. Since you know your clutch is toast, start there. The RPM you are experiencing the problem at is where the torque curve really starts to build. This would place the highest strain on the clutch (and gears).

Thanks a bunch everyone for all the fast replies. I did check under the shifter cover and everything appears to be fine, i did not check for clicking sounds though thanks black banshee. To MDZ1rider i changed clutch friction plates did not change it at all. Its like the second i go over 4500 rpm in second it will lurch or go out of gear, actually yesterday it did not actually pop out of gear, it actually "lurched forward or bucked hard". Im not sure if this is being caused from the same thing or not..
swest im not sure what you mean by small or big block. I just know its a 77 kz1000 ltd. Miles are 30,000 but odometer was broke when i bought it.

Sounds like a bearing problem. You have a big block. Careful buying on eBay. If it's missing the bearing cups, don't buy. One gut wants $140 plus too much for shipping. Missing cups tell me the bearings are shot.

I just called a shop where i live in dayton oh. They are one of the few places around that will work on these old kzs. The guy told me if its popping out of 2nd it is a bent shift fork at least. He would not be able to work on it until the fall and he said i should expect to pay 1200-1500. :ohmy:
