You could use Electrolysis. Removes only rust the rest of the metal is left intact. all you need is baking soda battery charger some steel or iron sheeting and your battery charger. I've done it in the bathtub before, much to the chagrin of my room mate at the time. Where else was i supposed to put a full exhaust system without taking it appart?

find your local welding shop and see if hes got some stuff waiting to be blasted till he gets a bigger load of stuff todo ,sometimes you can get stuff done cheap that way
Still recovering,some days are better than others.

The Phosphoric acid I use is called "Rust Mort" I bought it at an Automotive paint supply in a quart bottle. You can go to the hardware store and see if anting else is Phosphoric acid. But I know that the "rust Mort is designed specifically for the purpose of stopping rust and I do not want to start outguessing the Chemists. For the electrical rust removal,which by the way works quite well, it is not Baking soda that you use it is "Washing Soda" AKA "Soda Ash" Sodium Carbonate (Na2CO3). this product is also sold by Arm & Hammer. It is product #WS-03020-02 and it is called "Super Washing Soda"

I have found that monument companies (grave markers)do sandblasting for a reasonable price. The ones I dealt with would blast once per week and do an exhaust system for about 20 bucks.

After sanding, we used some sort of jelly checmical on both my tank and now the headers which were heavily rusted!! I can look at the bottle later to get the name of it if you need....WORKED like a charm!

I used VHT on my headers last year. I first primed them and than painted them black. That lasted about 2 rides. This year I am going to have them Ceramic coated and it will last for ever.
