One of my KZ650s has hardened boots on it, not rock hard, but hard enough to make carb removal impossible. I got this $9.00 heat gun from Harbor Freight tools a couple years back and can say it's a handy tool. I took the heat gun and heated the boots to the point they were very workable. The carbs came right off. Always a wrestling match, but much improved. Heat the boots fully and slip the carbs back on. I can say in near 40yrs fighting this isue the heat gun was very helpful.

That $9 Harbor Freight heat gun is one of the handiest tools I own. I use it on rubber, aluminum anything that needs heat but don't want to light a torch. Works great on carb parts that are varnished and stuck like jets or float needle spring tops. Frees them right up.
Don't fix it until it's broken.

Z1 airbox might be a possibility --

Patton wrote: . . . FWIW, here's one of numerous posts by wiredgeorge where he addresses using a Z1 air box on various other KZ models.
wiredgeorge wrote: . . . I LIKE using a Z1 airbox with a K&N filter on any of my bikes. There is TONS of room on both the LTD and A model for 76 (battery removes differently). The airbox fits back towards the battery and is supported by the front battery cross brace so you don't have to tie it up to support it. It also doesn't touch or contact the the 76 side covers. . . I prefer 26s on my personal ride (KZ1000E1) which now has a Z1 airbox and K&N filter. . . the K&N drop in flows no better than the paper drop in in the Z1 airbox btw.... not as far as I can tell.

Thanks for all the replies. I was able to get the air box in. I had the left and right boots on the inside carbs, but on the correct side. I rectified that. I heated the inner boots. The airbox boots were new. I spent some cash so I had to make it work. I was really worried I had the wrong box, but it's correct. Have to clean out tank and it will be ready to go.

"Noblehops" - Nils Menten. Just finished the nice Z1B restoration thread - Restocycle in Arizona.
Wintergreen oil! It works! I could not believe it until i tried it.
I had let some same air box boots soak. I let it sit in cool mix. I forgot about them.
They were almost gray-white in color. But after i rinsed them 24 hours later they were black again.
The stuff smells like wintergreen life savers still

I'm very glad that worked for you - it has saved me time and money several times. I diluted mine with water and heated the brew, but I think the very best way to use it is to dilute it in a gallon of xylene and use it cold. I think it is a very BAD IDEA to heat xylene and be anywhere near it, so you didn't hear me suggest that you should. It was bad enough heating water and wintergreen oil - I could smell nothing but wintergreen lifesavers for three days after I used it :-).

Get a nice new empty paint can from home depot (get the xylene there too) and save the brew! Mine is 3 or so years old by now, works fine.
