With a Dyna S, timing still needs to be checked, preferably with a timing light.

Adjusted floats. They were a little off. Did a plug check and all plugs look good except for number 4 :( . I'm assuming it's an air leak on the intake (new intake).

When trying to tighten I did this :(

That would be difficult to do without taking the head off. I wouldn't even try it myself. The bolt needs to be square and the mating surface flat to seal. You may have found your problem.

With an air leak that bad I'm surprised it idled at all. It should have had all sorts of running issues.

That broken carb boss would TIG weld fine, after being ground to clean it up. Bit of a tricky job to redrill and tap in place but could be done if you were careful. Could use an old carb spacer for a drill spacing guide for the tapping drill. Partially warm the area up with a propane torch before welding to make the humidity moisture boil off so it does not contaminate the weld at the start.

Thank you DGA, appreciate the advice. Hopefully the Harley shop I volunteer at wont mind me trying to tig this up.

Surprisingly the bike ran amazingly strong, did seem to have a slight hanging idle at DE-acceleration.

Thank you everyone for the support.

Once the engine has been heat cycled then no get a new one.. I've reused headgaskets on engines that were never started but assembled then had to remove the head.
