Today I heard very loud click which is most likely sign of bad rollers/chain.
What can I do to diagnose the problem before I remove head?
Should I try to adjust tensioner one more time?
1.Adjust tensioner

Have you had the valve cover off and looked at the top idler sprocket? All spockets used are the exact same and have endured the same life, so if the visable one is in perfect shape, most likely the others are as well. The other parts like the rubber roller go bad and leave major chunks of rubber in the oil. Have you changed oil and noted major amounts of chunks of unknown origin? If not, I would bet against the sprockets ect. May be your tensioner is bad, The auto tensioner was a major source of problems for many. How many miles on the ST? My KZ1000MKII has 80,000 and not a hint of a problem.

321,000 miles on KZ's that I can remember. Not going to see any more.

1. Remove the head.
2. remove the barrels.
3. dismantle the engine.
4. replace cam chain and all associated parts.
5. re-new all gaskets and seals.
6. Rebuild correctly.
No point doing a half arsed job.
If the rollers have got that bad the rest of the motor needs a good looking at.
Most of the cost is in the top end anyway so its only a small cost percentage extra and an little bit more time to sort it once and for all.

Ive seen more front guides broke off in motors then bad rollers, that will make a lot of slack in the cam chain.

It would be foolish to pull the head, replace just a couple things that are obviously bad then put it back together unless the intent is just to flip the bike. Then I would question the ethics and honesty of the person doing it. I don't see a guy telling a buyer, yeah I replaced a couple cam chain rollers/guides with used ones from eBay but you may have to go in there again to do it right.

Where did this comment come from? I re read the thread several times and don't see why you are making this remark? Is it directed at me? Are you telling this guy to do a complete tear down and buy all new parts? I was simply stating that more slack can come from the front guide being broke off then any loose to deteriorated rollers.

I think that comment was referencing a different thread on the same subject in which the OP was considering buying used rollers from eBay. See:

He made the statement he doesn't beep bikes for long. Also buying items used and not wanting to replace ones that are worn. Talking about repairing the rollers with epoxy, etc. I've said this is not an area to scrimp on. It had nothing to do with what you suggested.
