I gouged out about three square inches of my block just under the ignition cover (right side) when I crashed recently.
I used JB Weld, which is a heat tolerant metal infused epoxy putty for those who didn't know (myself included).
I built up a dam with duct tape of all things, to which I applied the putty. I put it in thickly so that I could file it back to the original shape.
Took fifteen hours to cure, but it filed wonderfully! In fact, once it is painted, it will be hard to see that there was ever damage in the first place.
Has anyone ever used a similar method to repair block damage?
How will it deal with the heat and vibration? The package said 500 degrees.

I repair broken fins and what not on my Zs using JB Weld too. How long might JB Weld repairs hold up?
When I crashed my '73 Z1-900 in 1977, I repaired the three broken fins on the right side of the cylinder head. All three are still on just fine.

I repaired a broken ear on my intake side of the head with the stuff it works great.
For smaller projects I bake the piece in the oven at 250 degrees, makes the bond even better and gives it a nice smooth glazed finish.

I just repaired a broken line on my jeep with it and now I am saying my prayers
1979 KZ SR650, stock candy persimmon red and crossover pipes
1981 KZ 1000LTD with non stock and more comfortable handle bars and 4 into one V&H

I have repaired my 750 with JB Weld. It had the same damage you speak of, the ignition case was broke. I riveted a piece of sheetmetal perforated screen and layed up a few coats of JB on it. It is rock hard. I have yet to give it a try as the bike is in the project stage.
If you want to hear and read something almost unbelievable check out this guys website. Sign up for it and you get access to his hi-velocity intake porting pages. What does he use in his intake ports? JB Weld.

When you're laying up the JB Weld it can be wet shaped just like modeling clay. The trick is to let it just start to set up and just rub/rinse the surface to the shape you want. It'll save you hours of sanding filing time and will have no effect on the eventual strength of the repair.

my 12r cases were fixed with jb weld right under the stator cover. the PO crashed/ fixed the bike. works greatB)
