Sorry to high jack the post, but i too have this problem. I noticed that the stock exhaust has about 1/2 inch collar welded to it. This is where the slightly over 1/2 inch split collars push up against, then snugging the header to its home. In the end you have a 1 to 1-1/4 inch split collar to fix the problem. For now I made some crappy washers/split collar extenders out of tinfoil and super glue, just so I can ride.

I ran into this when I put an exhaust from a 2002 ZR7 on my 650 C-1 the collars from the 650 were too long. I needed the shorter ones like what is used on the 650H or the 750H. I just ordered new ones from Kawasaki as I recall they only cost like $3.00 each. I can't say for sure if the longer collars are still available you might try checking your friendly local Kawasaki dealer though.
