HI I've got a problem maybe someone can help? My main fuse is getting hot. I've checked my battery volts it's over 15 at 4000rpm. I think its my voltage regulator? Any help would be nice.:

check that the spring clips on the fuse are clean and hold onto the fuse tightly just squeeze them together and sand them lightly. Resistance there will cause a problem like that.

It can be some dirty connections. Unplug the rec/reg and clean them good. It's probably a plastic connection and about all you can do is spray it with contact cleaner. Also go thru this flowchart. It can be found in our filebase.

You may want to consider upgrading to a mini-blade type fuse holder and fuse. The original glass fuse and fuse box seems to be a weak link on these bikes. I had the same problem on my 78 KZ1000 until I finally switched the all the fuses to mini blades. Presto, no more fuses getting hot or popping.

As you said, it could be your voltage regulator. 15 volts is a no, no. You will probably boil the battery soon. After you check out those fuse connections as mentioned, look up the workshop manual for the Z1000, and run some serious checks on the regulator, it should control the voltage so you never see 15 volts across your battery.

A bad fuse connection can cause the regulator to regulate higher than normal. Check the voltage drop on the fuses and ignition switch.

I really like the idea to switch to blade fuses as I have replaced 2 fuse boxes due to meltdown.

I just converted my 77 kz650b1 over to blade style fuses. Yesterday it started popping the main fuse on me, even with the ignition and kill switches turned off! Today I went to the local auto store, picked up the supplies to convert to blade fuses (for less than $5), replaced the old box and PRESTO no more blowing of the fuses.

Converted mine over to blades 18 months ago. Used the orange colored rubber/waterproof type with the caps. $1.99 each from AutoZone?

Solder & shrinkwrap all joints.

Not blown a fuse since!
