The only time I repalce mine is when they are hard as a rock, some RTV sealer and your good to go,, also when you apply the sealer let it "skin over" for about 15 min before you install them.

I also think something is going on to build up that much pressure to pop them out, again look at the breather to make sure its clear

Thanks for all the advice. In retrospect, I did not allow time for the sealer to dry before tightening the bolts. That may have contributed to the problem. I was using new plugs, but I have decided to give the aluminum ones a try - I ordered a set yesterday.

As for the crankcase breather, I am using a K&N filter attached to the breather cap with a hose. I am using 29mm smoothbores with pod filters as the original air box is long gone. I wonder if the K&N filter is too small? I got it from Z1 Enterpises, so I figured it would be the right size. I will re-check the hose to make sure it's not kinked or clogged.
